The lower aluminum engine oil pan developed a structural hairline fracture ("micro-crack") directly along the factory casting ridge adjacent to the drain plug. The component failed without any external impact, road hazard, scraping, or underbody damage. The failure was officially confirmed and documented by Eckert Hyundai during a service visit on July 13, 2026 (Case #42971835). Following the dealer oil service, the fracture degraded into an active, worsening oil drip that requires a catch tray under the vehicle to capture leaking fluid. The vehicle is currently available for inspection. Safety Risk: An active engine oil leak poses a significant safety hazard. Rapid or continuous loss of engine oil can cause sudden oil starvation, severe engine seizure, or total power loss without warning while driving at highway speeds, increasing the risk of a crash. Furthermore, dripping oil contacting hot exhaust or engine components presents a potential fire hazard. Prior Symptoms / History: This vehicle has a well-documented history of severe internal engine issues and thermal stress, including excessive oil consumption (running 1.2 quarts low in 1,127 miles), valve cover gasket failure, and severe drivetrain vibrations from failing front axles. The excessive internal crankcase pressure and thermal stress from these underlying defects contributed directly to the material fatigue and structural failure of this aluminum oil pan.

I purchased my vehical at Car Culture in Warren, Oh. The dealer said to only take it there for maintenance, so I did as required. Whenever the check engine light came on I would bring it there and they would say it was a sensor and they fixed it. And one day it started miss firing and the light came on again. When I took it to the dealership, they said it needed oil to bring it in every 2 weeks to top the oil off. And so I did that and finally the car was getting worse at 122,000 miles. When I took it there they said it needed a new motor!!!. They NEVER told me of a recall or a sensor replacement needing done by hyundai. Iam now stuck with a $13,000 loan on a car worth nothing without paying $5,000 on a "possible" fix for their negligence. I have a [XXX] old son, fiancee, morgage and a job im struggling to get to, because I was never notified of a possible recall on my year, make and model of car. Please help me. Check engine light solid/engine failure while driving. 2018 Sonata SE purchased new in fall 2018. Around 50,000 miles started noticing oil level drop and had to add more before next scheduled change. Dealership service center said I just had to shorten the mileage between changes which didn't seem appropriate for a vehicle with 50,000 miles but I did. Continued to have oil consumption problem with no signs of leak, no burning oil smell or exhaust issues. Dashboard display would go off and when I immediately checked dipstick there was barely any oil so I'd add more then go in for full change. At 67,000 or so miles in June 2026, without oil display going off the engine light was now solid. Got to reputable service center near my home and oil was under a quart left yet the warning lamp hadn't gone off. They ran the engine error code P0304 and was misfire #4 cylinder and after compression test, #3 was very low and #4 very high. NOT drivable at that point then towed to dealership so yes, available for inspection by NHTSA at the dealership. For now they claim a 'tune up' is needed for spark plug replacement, valve cover gasket replace and fuel induction service that's my cost to incur which seems to just be fixing the damage of an engine oil consumption problem not fixing the issue that caused the damage. The engine seized/stalled without warning while I was driving the vehicle (granted at low speed in my neighborhood when the engine light turned on). I would not say the engine warning lamp occurred prior to the engine fail, it happed at the same time. This should not happen for a vehicle with my mileage and regular maintenance. I looked up NHTSA for potential recall or other helpful information and started to see extremely similar scenarios to mine and wanted to add complaint as well. This is getting very expensive outside of whatever cost the dealer wants as a fix with rental car needed and tow services. Thank you for your consideration of this engine safety issue.

I was only in the car for about 4 minutes then came to a stop light. Once the light had turned green I pressured down on the gas, my car rolled for a second then died on me, causing it to go into accessory mode. Instantly three lights came on: the check engine light, battery light, and low oil light. The car would take at least 5 seconds to turn back on then would fall back into accessory mode randomly. Tried to jump the car 4 times, issue still remains. What sucks about this is that the mechanic shop can’t even figure out what’s wrong. They thought it was the high pressure fuel pump..turns out it’s not.

Following completion of Service Campaign 9C2 (ECU software update, TSB 25-01-087H) at a Hyundai dealership, my 2018 Sonata immediately exhibited drivability changes that were not present before the service. Symptoms include altered shift timing, hesitation, and rougher throttle response — particularly noticeable during the first several minutes of driving. These symptoms began on the first drive after the recall update was applied and have been consistent since. The vehicle was returned to the dealership for inspection. No underlying mechanical issue was found, confirming the drivability change is directly attributable to the ECU software update. The vehicle has been maintained strictly per Hyundai's manufacturer-recommended schedule and had no prior drivability issues. I am aware that numerous other owners of Theta II-equipped vehicles (Sonata, Santa Fe, Tucson) have reported identical symptoms following 9C2. At least one dealership has reportedly acknowledged this as a known post-update issue that Hyundai is working to resolve. The altered throttle and shift behavior poses a safety concern, as unexpected hesitation during acceleration affects predictable vehicle control in traffic. I am submitting this complaint to report a serious and ongoing safety defect involving the engine of my 2018 Hyundai Sonata Sport equipped with the 2.4L Theta II engine. The vehicle has been officially tested and documented by Hyundai as consuming more than two (2) quarts of engine oil per 1,000 miles, which Hyundai has acknowledged following completion of its oil consumption test procedure. Despite this confirmation, Hyundai has declined to fully correct the defect. As the condition has progressed, the engine now fouls spark plugs every 350–500 miles, resulting in: •Engine misfires •Loss of power during operation •Rough running and hesitation •Risk of sudden engine stalls while driving This condition occurs without warning and requires repeated roadside or emergency repairs simply to keep the vehicle operable. The condition has deteriorated further, requiring replacement of fouled spark plugs every 350-500 miles. Loss of power and engine shaking can occur at any time, presenting a safety hazard for me and other drivers.

Despite proper maintenance, the vehicle is burning oil at an excessive rate. I have already replaced the oil pan, but the issue persists. I now have to add oil frequently between oil changes. This creates a serious safety concern, as low oil levels can cause engine failure while driving, leading to sudden loss of power or stalling in traffic. This puts me, my passengers, and other drivers at risk. There are no visible leaks, which suggests the oil is being burned internally. This appears to be a potential defect rather than normal wear and tear. I am requesting that this issue be investigated as it may affect other vehicles of the same make and model. This is becoming very expensive having to refill oil as the dipstick shows nothing. This has been confirmed by technicians that there has been no oil in my car despite coming in on time or before the recommended miles. The oil light will come on a few weeks after having the oil changed. It seems this is an issue with this engine type.

The trunk latch on the Hyundai Sonata malfunctioned, and our safety was put at risk when the trunk malfunctioned while driving on the freeway, obstructing the back view. After several attempts to try to close the trunk and after doing some research, I learned it had a vehicle recall, 21V619000. An appointment was made at Ontario Hyundai for the latch to be repaired due to the recall. After taking the vehicle in, the dealer stated that an attempt to repair the latch had been attempted and refused to do the repair and provided an invoice of $616.00 for repair. Since the latch malfunctioned, no attempt to repair the latch was ever attempted, nor was it taken anywhere else for repair. The vehicle is available for inspection upon request. The trunk latch is still inoperable, and recall status is incomplete.

Throttle response intermittent problem no acceleration since new. No codes available. When entering traffic engine stall factor flat spot. Been to dealer many times (Bud Clary) and just recently (04/26) confirmed the fuel pump is the problem. Unable to confirm because of no "codes". Will not replace or register for recall without proper codes. No check engine lamp. No inspection by police or insurance only the dealership service department is aware of the problem.

We think there’s an issue with the abs module and wheel speed sensor because we started having a problem where the brakes wouldn’t work or would stutter. The car would shake real bad it would make an awful grinding sound but normally only when trying to stop at higher speeds or long braking. The only thing that made it stop was to unplug the abs but then other parts of the car stopped working like the speedometer and the sensors around the car. So we got the abs replaced but the new one started doing the same thing. We did some research and it sounds like the same issue Hyundai is having with the palisade. The incident that made us get it replaced to begin with was were driving down the road and we got to a traffic light but when we tried to brake they just didn’t work so we drove through the red light luckily the one person who was supposed to be going saw us and didn’t pull out in front of us so we didn’t get hit. We haven’t taken it to the dealership yet but my sister who teaches automotive repair at the community college is the one who diagnosed it so she said we should report it here so maybe it won’t happen to anyone else. Before we had the brake issue we were having problems with basically everything on the dash not working randomly. We’d be driving down the road and the speedometer and the outside sensors and the gas gauge and the traction control all would go out at the same time it’s the same stuff that went out when we had the abs unplugged so it seems that might be related.

Had an oil change, then 2 weeks later car making noise, checked the oil and it was completely empty, so we refilled the oil. Then a month after again same issue no oil, refilled it again and now a week later it's 2 quarts low already. Also when I come to a complete stop when it is time to go again it's very slow at going or if I try to excel it takes it a very long time to actually excel I think something's wrong with the fuel pump

I bought a 2018 Hyundai Sonata a few years back. No warranty. Used. 110,000 miles. A few short months after I purchased it, it stopped working. I took it back to the same dealership where I purchased it and they said they had to replace the coil packs and spark plugs and clean something in the engine out because there's a defect in the engine. I paid $500. Fast forward a few months later. Same thing happens. I take it to an auto repair shop because it's cheaper and the mechanic says he deals with these same issues with other customers who have similar year, make, and models. This pattern continues to this very day. It broke down while I was working my 2nd job. I have a daughter. She plays sports. I have a second job. I need this problem completely alleviated as quickly as possible. Like a lot of the American public, I don't have extra money to keep up with anything beyond the normal maintenance of my vehicle. I keep it up to date with all oil changes. What can you do to get me a vehicle I can trust and it not break down every couple months and cost $300-$600 each time? I don't have good credit (I'm working on that) I have medical issues that I have to visit my doctor for every 3 months. I have the loan through Capital One and they don't offer refinancing. My father who has passed was a car salesman his entire career. I just need reliable transportation and if it's a motor problem like they say then I shouldn't be liable to fix it. The manufacturer should. Please let me know if you need any service records from me. Oh and I also have to put about $20 worth of oil in it every week or so between oil changes. My local oil change guys unfortunately know me very well.

2018 Hyundai Sonata 2.4L Theta II engine experiencing severe oil consumption and loss of oil pressure. Oil pressure warning light actively blinking and dipstick completely dry. This is consistent with the known Theta II engine defect subject to prior NHTSA investigations and class action settlements. Mission Hills Hyundai documented low oil concern in service notes during December 2025 visit but failed to take any action and returned the vehicle without repair. Hyundai Consumer Affairs has been unresponsive and provided conflicting information regarding recall completion on this vehicle. This is a serious safety defect that puts the driver at risk of engine failure while operating the vehicle.

To Whom It May Concern, My name is [XXX] , and I am formally escalating serious ongoing issues with my 2018 Hyundai Sonata. Despite repeated attempts to resolve these concerns through the dealership, my vehicle continues to experience excessive oil consumption, engine failures, and additional mechanical issues, all while under warranty. I am now seeking immediate corporate intervention. Timeline of Events and Mismanagement: •2024(~62000 miles): First reported oil leak and excessive oil consumption. Directed to complete multiple 1,000-mile oil consumption tests. I complied fully. •2024: Repeatedly redirected between service advisors, received conflicting instructions, misleading guidance, and poor communication. No effective resolution was provided. •2025: Completed extensive additional diagnostic testing as requested. Despite full compliance, no clear corrective action was taken. •2024–Present: Vehicle brought to Hyundai on US 19 in New Port Richey approximately 13–15 times for engine-related concerns. Each visit demonstrated neglect, miscommunication, and failure to properly address documented issues. •February 11, 2026: After proper diagnostics, vehicle found to have two additional oil leaks, including a head gasket and valve cover requiring replacement, with total estimated repair costs exceeding $3,000. I was advised I must repeat all testing already completed in 2024 before final determination. •Vehicle is currently at 71,332 miles. Impact: •Delays and repeated unnecessary testing pushed my vehicle beyond warranty limits. •Mismanagement caused significant financial burden, emotional stress, and frustration. •If initial oil consumption issues had been properly addressed under warranty, the current extensive engine failures could likely have been avoided. Unknown what system failed. The vehicle is at an impound lot and can be inspected on request. Police and fire department were on the scene. Police did provide a report # , and fire department provided a fire rescue case number. Safety of driver was put at risk due to the fire and potential for burning or even death. Other drivers could have been at risk if traffic had not allowed for quick movement to side of the road. No warning lamps had been on prior to the drive and none prior to fire. First indication was a burning smell while driving. As pulling over, another driver honked to alert to fire he could see from rear of ca,. before I noticed the flames. Upon getting out of car first flames I saw appeared to be coming from under passenger side of car. The fire department arrived about 15 minutes after pulling to side of the road. The car was fully engulfed in flames. They then extinguished the fire. Police saw vehicle and insurance will examine. Apparently this is a known issue in Hyundai of which this vehicle had no open recalls pertaining to such.

Engine oil consumption issues. My 2018 Hyundai Elantra falls within the dates of this issue. I had an oil consumption issue done and the dealership claimed it passed. I have to put oil in my car every 3 weeks and change spark plugs at the same time because of engine leaking oil in to them. My engine light is always on, knocking and pinging sound, poor performance issues, and blue smoke coming out of tail pipe. I have stuck on the side of the highway several times and have misses work because of the ongoing issues with the engine. How can a oil consumption issue pass and i have all these issues. I have spent several hundreds of dollars on oil, spark plugs, frequent oil changes and tows. There was only 85,000 miles when I started to notice the problem and had only owned it for 6 months.

This put myself and others in danger because speed was significantly reduced suddenly. Dealer said problem was due to oil leaking on spark plugs. The car had been using excessive oil. Dealer said this is known issue but I had to pay for any repairs since I was the second owner. Hyundai still pays for the original owner to get an oil consumption cleaning, but recently stopped paying for secondary owners. If the oil consumption cleaning does not work, then the next step is to replace engine, paid by customer if Hyundai refuses. Mileage on car is 75,769.

I am submitting a formal complaint regarding ongoing and severe engine issues with my 2018 Hyundai Sonata SE. Despite proper maintenance, the vehicle has developed extreme oil consumption and misfire problems that have made the car unreliable, unsafe, and financially burdensome. Beginning around 118,000 miles, the vehicle started consuming oil so rapidly that I was forced to completely replace the oil every 1–2 weeks because it would run dangerously low or nearly empty. This level of oil loss is not normal, acceptable, or sustainable. I have detailed documentation, receipts, mileage logs, and maintenance history supporting this. In addition to oil consumption, the vehicle has repeatedly misfired, produced diagnostic trouble codes, and fouled spark plugs with oil. I have been forced to replace spark plugs approximately every two weeks, which is clearly abnormal for any modern vehicle. On multiple occasions, the vehicle has experienced violent knocking noises, severe loss of power, hesitation during acceleration, and near-stalling. One incident was so loud and aggressive that it felt like the engine was going to come out of the hood. These symptoms pose a serious safety risk while driving. I brought the car to a Hyundai dealership at approximately 118,000 miles for an oil-consumption test. The vehicle failed that test, clearly confirming excessive oil consumption. Despite this, Hyundai refused to provide repair, internal engine cleaning, or engine replacement, claiming the vehicle was already over 100,000 miles I have maintained this vehicle responsibly and have documentation of regular oil changes, spark-plug replacements, inspections, and diagnostic reports. Despite my efforts, the issue continues to worsen, and the vehicle remains unsafe and unreliable. My 2018 Hyundai Sonata’s oil light flashed briefly while driving, so I checked the oil level and found the dipstick completely dry. The car has been maintained regularly and was still about 1,000 miles away from its next scheduled oil change. There are no visible leaks, and the engine is not smoking. I had to immediately add oil to prevent engine damage. This appears to be a case of excessive oil consumption, which I have since learned is common in Hyundai Sonatas with this engine. I am very concerned that low oil pressure could cause engine failure or sudden loss of power while driving, creating a serious safety hazard. I request that NHTSA investigate this issue for 2018 Sonatas, as many owners are reporting similar experiences, and Hyundai has issued a Technical Service Bulletin (TSB 23-EM-008H) about excessive oil consumption but no recall.

During multiple dealership visits in 2025, my 2018 Hyundai Sonata Limited 2.0T was repeatedly returned in unsafe condition. Southern Hyundai installed both front CV axles and torqued them incorrectly. The right axle was later confirmed under-torqued by about 50 ft-lbs, and the left axle was later found over-torqued 40ft-lbs Priority Hyundai later identified and corrected the under-torqued right axle, which briefly improved symptoms but did not resolve the underlying issue. When I returned for a follow-up on October 29, 2025, for a documentation-only appointment due to an active corporate case, the dealer ignored my instructions and altered evidence by loosening and re-torquing the left axle nut without consent. They recorded the torque at 250 ft-lbs in the repair order but failed to capture the required photos or before/after readings and referenced the wrong vehicle’s torque specification (Hyundai Elantra) in the documentation. Since then, the vehicle has continued to show steering pull, vibration, and instability at speed. Several visits showed only 0–3 miles of verification driving after safety-critical repairs involving brakes, suspension, and driveline components. Aftermarket parts were installed when OEM parts were promised, and uneven tire wear developed quickly. Safety risks include wheel-bearing damage, steering loss, and driveline separation due to repeated improper torque and altered evidence. Independent Firestone and Honda technicians have verified these issues. The matter remains under active Hyundai Corporate Case #[XXX]. THE HEADLIGHT LOW BEAMS ARE DANGEROUS AND NEED TO BE RECALLED ASAP? After his death, I acquired this vehicle from my father who had stopped driving at night thinking he had developed a vision issue. The first time I drove it at night I discovered the low beams are defective, and that was the problem, not my dear old Dad’s vision. The light emitted does not extend far enough in front of the vehicle to light a large enough safe distance. There are also large black areas at the far edge of each light that float from side to side with the beam while making turns. This also causes the areas on one side or the other to loose lighting. While turning they are often facing the wrong direction making it virtually impossible to see the unlit areas. We live in the country down a 20 mile long two lane road with many turns and minimal lighting compared to city driving. We then turn onto a 3 mile very narrow road with numerous turn, minimal shoulders, and a double hairpin turn with a dip at the end. It required us to leave the high beams on at all times even when other vehicles are approaching because it would be too dangerous to only use the low beams. When I took it to the dealer they ignored the problem. I then insisted they examine them immediately—since that was my #1 PRIORITY when I dropped it off for inspection during a regular service. Their conclusion was that there was nothing they could do to fix it. THAT IS AN UNACCEPTABLE RESPONSE! THOSE LOW BEAM LIGHTS ARE EXTREMELY DANGEROUS. My research has found that this has been an issue since the vehicle was first made and when purchased by my dear old Dad, his only way of dealing with it was to stop driving at night.

I bought my daughter this car a little over a year ago to drive to college. A few weeks after we bought the car we noticed the engine oil was low. We began checking it and had to continuously add more oil between oil changes. Now we are having to put 1-1 1/2 quarts of oil in her car every week. It also smokes when it's first crank and when accelerating. I am worried it will break down on her while driving to or from school, or in the middle of an intersection where she could be run over or hurt. We now owe more money than it is supposed to be worth, and we are stuck. When the oil gets low there are no warning lights or anything that comes on to let us know it's low. We have to keep a constant check on it. From what I am seeing online, this is a common problem with the engines in these cars. So many people are having their engines blow, and it also causes the catalytic converters to go out on these cars. We are not the 1st owners, and it is not u Der warranty, so hyundai won't do anything to help us. Even if they did, they are charging people around $1000 to clean the engine and then making people do oil consumption tests where they over fill the oil so that it doesn't run out in the time they make you drive it. This company is not standing behind there cars and they know these engines have problems! The car is available for inspection.

In December 2024, my 2018 Hyundai Sonata went into limp mode after the knock sensor was triggered. This happened when my son was driving home from school. I took it to my local mechanic and he said the car was low on oil. We put more oil in it and reset the sensor. In March, the knock sensor was triggered and it again went into limp mode while my son was driving back to school. We took it into a shop and it was again low on oil. Oil was added and then the sensor was reset. The sensor went off again later in March and our mechanic told us to take it to Hyundai and have it checked for the rod bearing issue common with this model and year of Hyundai. He cleared the error and when I contacted the dealer, they said they needed the warning lights on to do a diagnosis. The car was driven for 4 months and the knock sensor went off again. I took it to the dealer and they checked the bearing clearance and it passed the test. The oil was also low and the dealer recommended doing a combustion chamber clean. I spent $564 to get the combustion chamber cleaned. Less than three weeks later, the knock sensor went off again. I took it to the dealer and they measured the bearing clearances and they came back as "passed". I elevated the complaint to Hyundai and they responded that they will defer to the dealer technicians' recommendations and findings and did not offer to do anything to help. The dealer the drove the car to see if they could trigger the knock sensor which was unsuccessful. After expressing my disappointment and dissatisfaction, the dealer said there was nothing else they could do and the car was returned to me. I am concerned with the safety of this vehicle as entering Limp Mode on a highway represents a safety issue that Hyundai does not seem to be concerned about.

Oil consumption was ridiculously high, changing oil/topping off oil constantly. Car would not accelerate over 30 mph without sputtering and rumbling. I had mechanic diagnose bad sparks plugs due to sitting in oil from leaking. After I had them repaired/replaced the car drove great for 1 day, then decided to die in the middle of a busy intersection while I had my teenage son in the car with me. My son and I had to PUSH it out of the busy intersection onto a side street to get out of the way! I had it towed to Hyundai dealer who said the spark plugs were bad and that the fuel pressure sensor and gdi pump were faulty and needed replacement. Left front lower control arm/ball joint assembly also requires fix. To the tune of $3000 + . It’s been at dealer for past few months until I can afford the repairs including the 2nd diagnostic and tow it took to get it to dealership.

Hyundai Motor America (Hyundai) is recalling certain 2017-2018 Sonata, 2016-2018 Sonata Hybrid, 2018-2020 Accent, and 2016-2017 Azera vehicles. The trunk latch may become damaged, preventing the opening of the trunk from the inside. As such, these vehicles fail to comply with the requirements of Federal Motor Vehicle Safety Standard number 401, "Internal Trunk Release."

Risk: A person inside the trunk compartment may become trapped, increasing their risk of injury.

Remedy: Dealers will replace the trunk latch base, free of charge. Owner notification letters were mailed December 4, 2021. Owners may contact Hyundai customer service at 1-855-371-9460. Hyundai's number for this recall is 208.

Loss of Motive Power

The National Highway Traffic Safety Administration (NHTSA) received a letter dated July 13, 2022, petitioning the Agency to initiate a safety defect investigation into loss of motive power allegations attributed to oil drain pan assembly failures on certain Hyundai Motor America, Inc. and Kia America, Inc. vehicles spanning Model Years (MY) 2005-2021. The Petitioners cited examples of complaints indicating that the subject vehicles were experiencing rapid loss of engine oil due to oil drain plug back outs, resulting in loss of motive power and/or catastrophic engine damage. Additional complaints were provided which alleged that the oil drain pans lack sufficient structural integrity and are susceptible to cracking. The petition itself can be reviewed at NHTSA.gov under ODI number 11481745. On September 12, 2022, the Office of Defects Investigation (ODI) opened Defect Petition (DP22-003) to evaluate the Petitioners’ request. The Petitioners have provided additional complaints within four supplemental letters dated January 31, 2023, March 21, 2023, May 23, 2023, and August 4, 2023. ODI’s evaluation included the review and analysis of the complaints and supporting information submitted by the Petitioners, as well as additional complaints submitted directly to NHTSA which referenced either the oil drain plug or a crack in the oil pan. After reviewing the available data, ODI has not identified evidence that would support opening a defect investigation into the oil drain pan assemblies of the subject vehicles. Based on a review of the available information, a loss of motive power resulting from an oil drain plug back out has not occurred between the initial sale of a vehicle and the completion of its first oil change. If during an oil change service, a technician fails to remove the existing drain plug gasket before installing a new gasket, it is likely that a proper seal between the drain plug and the oil pan will not be made. An improper seal between the drain plug and oil pan could lead to the backing out on the drain plug, resulting in the sudden loss of oil while driving. Additionally, the provided examples of oil pan cracks were localized to the immediate vicinity of the oil drain plug and/or appeared to be the result of direct-contact with a tool during servicing.  There is no information to support that a vehicle-based defect exists relating to the oil pan assembly, and instead the documented incidents are related to the failure to follow the proper maintenance procedures during oil change service. In October 2023, Hyundai published a Technical Service Bulletin (TSB) that provided detailed instructions for oil change service on its gasoline powered vehicles, specifically highlighting the need to remove and replace the existing drain plug gasket prior to reinstalling the drain plug. After a thorough review of the material submitted by the petitioner, the information already in NHTSA's possession, and the potential risks to motor vehicle safety implicated by the petitioners' allegations, NHTSA does not believe that a formal investigation is warranted. Therefore, the petition is denied. A Federal Register Notice (FRN) further detailing NHTSA’s reasons for denial of the petition will be published. Electrical overstress

The Office of Defects Investigation (ODI) opened this investigation to determine if the failure of airbags to deploy during severe crashes, in certain vehicles, was the result of a safety related defect.  During the investigation a complex failure was studied that can result in non-deployment of subject vehicle air bags and other restraint system devices in severe crash events. The subject vehicles may be equipped with an airbag control unit (ACU) for the supplemental restraint system (SRS) Electronic Control Unit (ECU) manufactured by ZF-TRW.  The ECU receives signals from crash sensors mounted in the vehicle and deploys the vehicle air bags and seat belt pretensioners in accordance with manufacturer design specifications.  The ECU in the subject vehicles contains a model DS84 application-specific integrated circuit (ASIC) which controls the communication of the crash sensor signal, firing commands (i.e., when to deploy the airbag(s) and/or pretensioners), and fault information (e.g., diagnostic trouble codes). In September 2016, FCA announced recall 16V-668 for certain model year (MY) 2010 to 2014 Chrysler, Dodge and Jeep products manufactured with the subject ZF-TRW ACU.  In this recall, FCA discussed an EOS condition that resulted in a failure of the subject DS84 ASIC, which caused air bag non-deployment.  FCA noted that the defect condition had only been observed in vehicles equipped with sensor harnessing routed across the front of the vehicle.  Other FCA vehicles that also used the subject ACU, but were not equipped with cross-car harnessing, had not experienced EOS failures, despite similar time in service. During the course of this investigation, ODI sent two separate Information Request (IR) letters to six vehicle manufactures (including FCA, Hyundai, Honda, Kia, Mitsubishi, and Toyota) and one IR letter to ZF-TRW.  These IR letters resulted in ODI receiving comprehensive data from these manufacturers and suppliers. Studies of this data found that the DS84 ASIC does not have sufficient protection against negative electrical transients or electrical overstress (“EOS”) that can be generated in certain severe crashes.  An electrical transient occurs when the electrical power supplied to a circuit changes momentarily over a short duration of time.   In these severe crash cases, the crash sensors and other powered wiring can be damaged and short circuited so as to create a negative electrical transient of sufficient intensity and duration (that are outside the vehicle manufacturer's specification) to damage the ASIC before the restraint device deployment signal is received by the SRS ECU.  This damaged signal can lead to incomplete or nondeployment of the air bags and/or pretensioners.  Airbag non-deployment and/or lack of pretensioner operation can increase the risk or severity of injury in a crash.A total of 8 fatalities and 14 injuries were associated with known EOS events. The common element in all investigated manufacturers vehicles is the SRS ECU containing a DS84 ASIC manufactured by ZF-TRW.  The risk associated with the ASIC is equally shared among all OEMS involved in the investigation.  The actual real-world risk can be mitigated by other factors which were assessed by ODI during this investigation. The first mitigating factor involves protections built into the ACU design which protect the DS84 ASIC from damage.  There are multiple strategies and levels of protection employed by different OEMs that provide effective EOS mitigation.  The two most common strategies at the ACU level are circuit protection diodes on the remote senor signal lines, and current limiting resistors that protect critical components. The second mitigating factor is found at the vehicle level and involves the location and routing of the wires leading from the crash sensors to the SRS ECU.  If the wires are well protected in a crash and are not routed with other power wires carrying large currents, the risk for an EOS event is significantly reduced or eliminated. These design specific factors combine to produce a spectrum of risk for the vehicles equipped with ACUs using the DS84 ASIC.  Given the many of years of field exposure, it is possible to divide the subject population into two groups; vehicles which have experienced EOS events, and vehicles which have not experienced EOS field events. Four of the six OEMs involved in this investigation have experienced EOS field events on at least one of their models equipped with a DS84 ASIC.  All vehicle models (including the Toyota models identified in the Failure Report Summary of the opening resume for this investigation) with field events have been recalled.  In an abundance of caution, ODI kept this investigation open five years to monitor field performance and did not identify any field events on vehicles not included in existing safety recalls. Given the spectrum of risk identified in this investigation and that all vehicles with a demonstrated unreasonable risk have been recalled, ODI is closing this investigation. ODI is closing this investigation with the following manufacturer safety recalls: 16V-668, 18E-043, 18V-137, 18V-363, and 20V-024.  With the recall actions taken by the subject vehicle and equipment manufacturers, this investigation is closed. The closing of this investigation does not constitute a finding by NHTSA that a safety-related defect does not exists on other model or model year vehicles outside of the recall scopes. The agency reserves the right to take further action if warranted by the circumstances.
